Initial oxide scale on thermal spray bond coat has broken during pre-diffusion. A 3D model was developed to explore the essential condition for the scale breaking. The oxide scale breaking is more likely to happen at the three grains’ junction. Initial oxide scale thickness is important to the scale breaking.
